1. Core Structure and Working Principle

The equipment consists of six core modules: roller conveyor unit, merging guide mechanism, drive module, sensing detection unit, electrical control system, and frame structure. The overall structure is compact, easy to install, and suitable for straight-line and curved production layouts. It can be flexibly adjusted according to the number of branch lines and material specifications without major modifications to existing production lines, effectively solving common issues such as improper layout and speed mismatch in traditional merging systems.


1. Roller Conveyor Unit

As the core load-bearing and conveying component, it consists of evenly arranged driven and idler rollers. Roller materials can be selected based on application requirements, including:

  • Carbon steel galvanized rollers

  • Stainless steel rollers

  • PU-coated rollers

Common roller diameters: Φ38 / Φ42 / Φ50 / Φ60 / Φ70 mm

The design ensures that each conveyed item is supported by at least three rollers during transport, ensuring stable conveying and preventing tilting or deviation during merging.

Both ends of the rollers use precision ball bearings and sealed end caps, providing low rotational resistance and excellent dust- and water-proof performance. The system can operate stably in environments ranging from 0°C to +40°C, reducing failures and extending service life.


2. Merging Guide Mechanism

This is the key execution component designed for material convergence. It consists of:

  • Merging guide plates

  • Adjustable deflection plates

  • Synchronized conveying components

The guide angle is adjustable from 0° to 90°, allowing compatibility with various branch-to-main line layouts.

3. Drive Module

The system uses either motorized rollers or geared motor drives. The preferred solution is an integrated motorized roller, where the motor and gearbox are built inside the roller, offering:

  • No external drive frame required

Speed range: 0–100 m/min stepless speed control

The system can adjust speed according to merging rhythm and material characteristics, ensuring smooth synchronization between branch and main lines.

It offers excellent sealing performance and can operate reliably in dusty or humid environments.


4. Sensing and Electrical Control System

The sensing system includes photoelectric sensors and proximity switches installed at branch exits, merging zones, and main line inlets. It collects real-time data such as position, speed, and quantity of materials, ensuring accurate triggering of merging actions.

The control system uses PLC-based logic control with a touchscreen interface, supporting:

  • Manual mode

  • Automatic mode

  • Linked operation mode

It supports preset merging logic, speed control, and timing coordination, and is compatible with major industrial communication protocols such as Profinet and Modbus.

It can integrate seamlessly with existing production systems, including AGVs, sorting machines, and barcode scanning systems, enabling fully automated merging operations and coordinated multi-branch material flow.


5. Frame Structure

The frame is constructed from carbon steel, aluminum profiles, or stainless steel. Surface treatments include spraying, anodizing, or polishing, providing:

  • Corrosion resistance

  • Structural stability

  • Anti-deformation capability

The frame height is adjustable to match different conveyor elevations and production layouts. Side guards and protective rails can be added to prevent material deviation or falling during transport.

The modular design allows flexible expansion, making it suitable for different numbers of branch lines and varying system lengths, supporting future capacity upgrades without replacing the entire system.


6. Working Principle

Materials from each branch line are transported via roller conveyors into the merging zone. Sensors detect position and speed signals and transmit them to the control system.

Based on pre-set logic, the system:

  • Controls guide mechanism movement

  • Synchronizes branch and main line speeds

  • Ensures orderly material entry into the merging channel

Guide plates and deflection components direct materials smoothly into the main conveyor line, preventing collision, congestion, or blockage.

The entire process is fully automated, continuous, and requires no manual intervention, making it suitable for high-frequency, large-volume merging operations.
