Stacker Crane Intelligent AS/RS (Intelligent Automated Storage and Retrieval System) has evolved from a simple storage facility into a digital hub of modern supply chains under the wave of Industry 4.0 and smart manufacturing. System Architecture: Perception, Decision, and Execution

The intelligent AS/RS adopts a typical three-layer architecture.

Perception Layer
Composed of various sensors distributed across racks, stacker cranes, and conveyor systems, including laser distance sensors, barcode positioning devices, and vision recognition cameras. This layer is responsible for real-time data acquisition of equipment status and cargo position.

Decision Layer
Consists of WMS (Warehouse Management System) and WCS (Warehouse Control System). Through algorithmic models, it optimizes storage allocation and operational routing to ensure efficient warehouse management.

Execution Layer
Composed of stacker cranes and conveying equipment, this layer precisely executes every instruction issued by the system, ensuring accuracy and operational continuity.


Core Algorithms: Balancing Efficiency and Space

The core competitiveness of intelligent AS/RS lies in its optimization algorithms.

The system supports dynamic storage allocation based on material turnover rates (ABC classification). High-frequency items are automatically assigned to lower-level positions near inbound/outbound areas, while low-frequency items are stored in higher positions. This strategy balances equipment travel time and energy consumption.

In addition, the system features wave optimization, which consolidates multiple orders into batch operations, significantly improving stacker crane utilization and reducing idle movement.


Safety Mechanisms: Comprehensive Risk Control

In high-rise warehouse environments reaching tens of meters, safety design is critical at every level.

The stacker crane is equipped with a dual braking system. In addition to the standard motor brake, a mechanical anti-fall safety clamp is installed. In the event of chain failure, the system instantly locks the guide rail.

The racking structure is validated through finite element analysis to ensure stability under seismic loads. Electrical systems are equipped with speed limit protection, continuously monitoring operating speed and cutting off power when thresholds are exceeded.

Infrared light curtains are installed in operational areas. If personnel enter restricted zones, the system immediately stops operation to ensure safety.

Strict batch and expiry date management is required. The system enables full traceability and supports FIFO (First-In-First-Out) and expiry-date-based inventory control, ensuring compliance and preventing expired products from entering circulation.

2. Cold Chain Logistics Centers
In ultra-low temperature environments, the system uses low-temperature-resistant steel and specialized lubricants to ensure stable operation at -25°C. Integrated temperature control enables automatic door coordination, reducing cold energy loss.

3. Automotive Manufacturing
Used for storing heavy components such as engines and transmissions. The system supports JIT (Just-In-Time) delivery based on production rhythm, reducing line-side inventory and improving manufacturing flexibility.


Maintenance and Health Management

Modern intelligent AS/RS systems adopt predictive maintenance (PHM) concepts.

Through IoT gateways, the system continuously collects vibration frequency spectra, motor current data, and bearing temperature information from stacker cranes. Big data analytics models are used to identify equipment degradation trends and issue maintenance alerts before failures occur.

This proactive maintenance approach transforms traditional reactive repair (“fix after failure”) into preventive maintenance (“prevent before failure”), significantly reducing unplanned downtime.
