Bin-type Four-way Shuttle Automated Storage and Retrieval System (Bin-type Four-way Shuttle AS/RS) is a solution designed for high-complexity warehousing scenarios such as massive SKU volumes and split-case picking operations. The system uses standard totes as the unit load and relies on four-way shuttles operating freely within a multi-level rack structure, enabling “goods-to-person” or “goods-to-robot” workflows.


System Composition: Precision and Modularity

This system focuses on small-item and multi-batch handling, and its components are characterized by a high degree of precision and modularity.

Bin-type Four-way Shuttle:
Designed specifically for standard bin sizes (e.g., 600 × 400 mm), the shuttle adopts a lightweight aluminum alloy frame, ensuring low self-weight and high acceleration. It is equipped with clamp-type or lift-type forks, enabling precise handling of individual bins and supporting bin retrieval from deep storage positions (pull-out operations).

Bin Racking System:
The rack structure uses modular aluminum alloy or sheet metal components, with adjustable layer heights depending on bin size. Inside the rack, level-changing platforms are designed to allow shuttle transitions between different heights.

Vertical Lift System:
The vertical lift adopts fork-docking or continuous elevator designs to transport bins or shuttles between floors. Some high-throughput systems use spiral elevators to improve transfer efficiency.

Picking Station:
Equipped with weight sensors, barcode scanners, and light-directed picking systems (DPS). A dual-workstation layout supports parallel operations such as picking while replenishing, reducing idle time.

Bin sizes are much smaller than pallets, enabling storage of up to 10–20 vertical layers. With double-deep or multi-deep configurations, storage density is significantly higher than traditional pallet AS/RS systems.

The system supports tens of thousands to over 100,000 SKUs. Through random storage and fast-moving SKU prioritization algorithms, high-frequency items are automatically placed closer to inbound/outbound areas.

Efficient Split-Case Picking:
In goods-to-person mode, operators do not walk. They pick based on screen or light instructions. Each workstation can process 300–800 order lines per hour, outperforming manual picking in efficiency and accuracy.

Flexible Expansion:
As business grows, additional rails can be installed on top or sides of the rack system, and new shuttles can be added. System throughput scales linearly with the number of vehicles.


Operational Workflow: Intelligent Closed Loop

1. Inbound Buffering and Loading
Loose goods are manually or robotically placed into bins and transported via conveyor to the system entry point. The system automatically assigns empty bins and records SKU data.

2. Intelligent Storage Strategy
Four-way shuttles transport loaded bins to assigned locations. Based on SKU attributes (size, weight, batch) and turnover rate, the system dynamically determines storage positions. It supports batch tracking and expiration management, enabling FIFO or FEFO strategies.

3. Order Picking Execution
The WMS generates orders and dispatches tasks. Shuttles retrieve target SKU bins and deliver them to picking stations. Full-bin orders go directly to outbound conveyors, while split orders are processed at workstations, with empty bins returned to storage.

4. Inventory Counting and Optimization
The system supports dynamic cycle counting during idle time. Shuttles are automatically dispatched to verify inventory accuracy. Through bin-pulling functions, scattered storage positions are reorganized to optimize space utilization.
